A perfect sample means nothing if the 5,000th unit fails. The gap between "the sample looks great" and "the full batch ships on time" is where most hardware projects lose a quarter. Here are the four traps we see most often on watch housing and wearable enclosure projects — and how to avoid each.
Trap 1: The coating passes the sample, fails the batch
A coating that looks perfect on five samples can behave differently across thousands of units — inconsistent color, adhesion drift, texture variation. The fix: lock the coating process on a validated pilot run before committing to volume, and run biocompatibility testing on production-representative parts, not just hand-finished samples.
Trap 2: Threaded holes clog after surface treatment
Bead blasting and coating can fill threaded holes, and suddenly screws won't go in on the assembly line. The fix: mask every threaded hole (we use rubber plugs) before blasting and coating, then run a screw-in test as part of QC — not after the customer complains.
Trap 3: The coating won't bond to the adhesive zone
Many housings use VHB adhesive internally. If coating covers the bonding zone, the assembly fails later in the field. The fix: precisely mask adhesive zones during coating, verified against the drawing every time.
Trap 4: Documentation is an afterthought
You reach launch and realize you're missing RoHS, REACH, CoC, or ISO 10993 reports — and compliance becomes an emergency. The fix: agree on the full documentation package upfront, and choose a supplier who treats it as part of the job, not a favor.
The common thread
Every one of these traps is invisible at the sample stage and expensive at the production stage. A supplier who has scaled a housing before — we recently took one from sample to 6,000 units — anticipates them instead of discovering them with your money.
